Does anyone know a good 4mm padlock to use on jailbird that doesn't have sharp corners? There has to be a way to avoid sharp corners on padlock. Can you wrap a padlock in plastic?

You could try taking a file and round the corners off

I suspect on most solid body locks there is plenty of metal on the edges and corners that could be filed off. Finish with emery cloth and metal polish .

As others have said, there's plenty of material that can be removed from most brass padlocks.
Back when I had a 4mm lock on a device I filed the corners and edges down and rounded them off. You only need to take a small amount off to make them far more comfortable - and you damage fewer pairs of tights, knickers, girlfriends etc.

You could also cover it in Sugru. It's great stuff and should be in everyone's toolbox.

I am going to try to file it down and then use an emory cloth to smooth it afterwards first.

Haven't ever used sugru before but good to remember. Thanks for the ideas.
